Heavy Pallet Racking

When people say 'heavy pallet racks', many people immediately think of just thick beams and powerful racks. But this is superficial. Loading capacity is just a number in the catalogue, but the real 'heaviness' begins where dynamic loads, uneven weight distribution across tiers, behavior of the soil under the object and even the human factor during stacking are taken into account. A common mistake is to buy racks 'with a reserve' in terms of tonnage, but overlook, for example, resistance to bending over long spans or compatibility with existing loaders. I myself saw how in one of the warehouses in Novosibirsk the racks began to “play” not because of overload, but because the crossbars were secured with the wrong type of locks, which are designed for constant vibration from equipment. This is what I want to talk about - not from a textbook, but as it happens in practice.

From drawing to concrete: what is often missed

Design is the basis. But many customers, and some suppliers, believe that the main thing is to withstand the weight. In fact, the first thing we always started with on objects was gender analysis. Concrete base underheavy pallet racksmust have not just a certain brand, but specifically the calculated thickness and reinforcement for point loads from the racks. There was a story in a food warehouse: the floor was poured according to the standard for uniform loading, and when they installed racks for preservation (the weight of the pallet is about 1.2 tons), after six months hairline cracks appeared around the racks. I had to stop work, drill and do injection strengthening. Expensive and long.

The second point is anchoring. Here you cannot skimp on the quality of chemical anchors or embedment depth. I prefer to work with proven systems, for example, those that I use in my projectsHarbin Jiusheng Metal Structure Manufacturing Co.,Ltd. Their specifications always clearly state the requirements for the base and type of fasteners for different loads. This is not an advertisement, but a statement: when the manufacturer himself is responsible for the full cycle, from design to installation, he is more meticulous in these details. Their plant, by the way, has been established since 2019, and they are focusing on automated production, which forpallet rackscritically important - the accuracy of cutting and drilling eliminates backlash during assembly.

And one more thing about the project: height. It seems that the higher, the greater the volume. But after 12 meters, the requirements for the stability of the entire structure increase sharply, especially during seismic conditions or in windy regions. It is necessary to lay additional connections and diagonal braces, which “eats up” useful space and complicates logistics inside the passages. Sometimes it is more economical to make the system lower, but with a denser arrangement.

Material and coating: not all galvanizing is created equal

Hot-dip galvanizing is standard for heavy-duty shelving. But the thickness of the layer is where the dog is buried. For aggressive environments (chemicals, fertilizers, seaports) 60-80 microns may not be enough. I saw racks in a mineral fertilizer warehouse, where after 3 years there was a red coating on the welds. It turned out that galvanizing was performed after welding, but without subsequent passivation of the seams. Now I always pay attention to the full technological cycle of the manufacturer.

Harbin 'Jusheng' Racking Factory, which I mentioned, positions itself as a full-cycle enterprise. This is important because quality control at all stages - from rolled steel to packaging - gives predictable results. Their area is 20,000 square meters. meters and several automated lines just allow us to maintain the standard of coverage. Forheavy shelvingAs far as I know, they use cold-rolled steel with a yield strength of 350 MPa, which is sufficient for most warehouse tasks.

People often ask about paint over zinc. Personal opinion: this is more for aesthetics in clean industries (pharmaceuticals, electronics). In a regular warehouse this is an extra expense. A zinc layer with the correct thickness will last for at least 15-20 years.

Assembly and installation: where problems arise

The most ideal design can be damaged at the installation stage. We had a sad experience with the involvement of a third-party team of 'shabashniks'. They collectedpallet racksaccording to the 'post-transom-latched' principle. They didn’t check each section diagonally with a level and didn’t tighten all the connections with a torque wrench. After a month of operation, the client complained of creaking and visible distortion. When we arrived, it turned out that several bolt locks were not fully secured, and the structure began to “walk” under load. I had to unload the sections and sort through them. Since then, I have insisted that the installation be carried out either by a certified team from the supplier or by our people under strict supervision.

Here I return again to the advantage of full-cycle manufacturers, like'Jusheng'. Judging by the description, their services include after-sales installation. This is the right approach. Because they know the nuances of their designs, the places where they need to apply force, and where, on the contrary, it is important not to over-tighten. This is especially trueheavy pallet rackingbalcony type or systems for four-way shuttles, where the accuracy of the guides is a key factor for the operation of the automation.

Another practical tip: always request an installation report with photographs of key stages (anchoring, checking levels, load tests). This is not bureaucracy, but insurance for the future.

Compatibility with technology and logistics

A very important, but often relegated to the background point. We designed racks for a pallet of 1200x1000 mm and a load of 1.5 tons per cell. Great. What kind of forklift will work? If this is a reach truck, then clear tolerances are needed for the width of the passage and the lift height. If it is a stacker, then it is important to calculate the length of the forks so that they do not rest against the rear beam of the crossbar when driving. There was a case when, in order to save 5 cm in the depth of a shelving cell, operators constantly hooked the crossbars with a fork, stripping the zinc from them. The result is corrosion and weakening of the fastening unit.

Forheavy shelvingdesigned for intensive work in several shifts, I also recommend installing protective elements: column guards at the beginning of the rows, protective plates on the lower beams. A forklift, even an experienced operator, will eventually hit a rack. It is better to let the replaceable protective corner be damaged than the supporting stand.

And about the shuttles. If you are planning for the future implementation of automated systems, for example, the same four-way shuttles that are mentioned in your product rangeHarbin Jusheng LLC, this needs to be included in the project from the very beginning. Reinforcement of frames, special tolerances for parallelism of guides, embedded elements for fastening rails - it will be almost impossible to redo them later.

Economics and final choice

In the end, it all comes down to money. But you need to save wisely. The cheapest price per ton of metal can result in costly downtime due to breakage or the need to strengthen the floor. I always advise clients not to consider the cost of rack per item, but the total cost of ownership over 10-15 years. It includes: the initial cost, delivery, installation, possible losses from downtime during installation, maintenance (tightening connections once a year), and, ideally, disposal or the possibility of dismantling and reinstalling at a new location.

Large specialized enterprises, like the mentioned plant, can often offer a more advantageous package precisely on this principle. There are 20,000 sq. meters of production is a scale that allows you to optimize costs. And when the company does everything:racksfor sales floors, warehouses, mezzanines, balconies - this indicates broad expertise. The experience gained in the design of complex mezzanines is, of course, applied in the calculation of simple, butheavy pallet rackingfor reliability.

My result is this:heavy pallet racksis a system. It cannot be bought 'as a product off the shelf'. This is always an individual project, even if it is based on standard modules. Success lies in the triad: competent calculation (taking into account all hidden factors), high-quality manufacturing (material and geometry control) and professional installation. If you miss one thing, you will get a headache instead of a reliable asset. And in our business, a warehouse is an asset that must work without interruption.
